Strength equipment is mechanically simple, which is exactly why it gets ignored. There is no motor to fail, no belt to replace, no error code to read. Nothing announces that a cable is down to its last strands or that a seat pad bolt has backed out three turns.

The routine below is the one we would run in our own facility. It takes one person about two hours a week on a 120-station floor.

Walk the floor before opening. You are looking for four things:

  • Weight stack pins present and tethered. A missing pin is a lost session and eventually a dropped stack.
  • Pads seated and not twisted. A rotating back pad means a loose bolt under it.
  • Any free weight left on a machine or a bench. It is a trip hazard and a sign the storage zone is failing.
  • Cable tension at the start position. If the cable is visibly slack or has jumped a pulley groove, take the machine out of service.

Cables are the only part of a strength machine that can fail dangerously, so they get more attention than anything else. Run your hand along the cable with the load applied, through the full range. You are feeling for broken strands, flat spots and a jacket that has hardened.

Replace a cable if you find any of the following: more than three broken strands in any one lay, a kink that does not straighten when unloaded, visible corrosion at a ferrule, or a swaged end where the cable has begun to pull through. Cables are inexpensive. A cable that fails under load at head height is a serious incident.

Check pulleys for noise and lateral play by hand. Sealed bearing pulleys should turn silently; a grinding noise means a bearing is finished. Then check every visible bolt with a torque wrench on the seat posts, back pads, weight stack guide rods and frame junctions. Setting a paint mark across bolt and washer makes this a two-second visual check afterwards.

Wipe guide rods with a light machine oil and a lint-free cloth, then run the carriage through the full range. Rods should feel slick, not tacky. Do not use silicone spray on weight stacks — it attracts dust and turns into a grey paste.

Inspect upholstery along seams and at bolt holes. Vinyl fails at the seam first. A pad with a split seam should be replaced before the foam takes on sweat, because that is when the smell starts and the whole room notices.

Check the weight stack for loose plates by lifting the top plate and feeling for play. Plates that rattle need the stack bolt re-torqued; plates that have shifted need the rod re-centred.

Once a year, strip and inspect one machine from each family rather than superficially checking all of them. On that machine: replace the cable regardless of condition, replace pulley bearings, inspect welds at high-load junctions with a light and a mirror, re-torque the base fixings, and check that the machine is still level and not rocking on its feet.

Also check consumables you never look at: rubber feet, end caps, grip sleeves, the plastic shroud panels over weight stacks, and the floor under each machine for water damage from cleaning.

A single spreadsheet with machine number, date, task and initials is enough. It turns a maintenance culture into a record, and a record is what proves you did the work if an incident is ever investigated.
